How many prototypes you need to get your product right? 5? Maybe 10? How about 5,127? That’s the number of prototypes that James Dyson made to finally perfect his bagless vacuum cleaner. Dyson’s s story is fascinating. Read his interview by the BBC.
Dyson’s company has produced many creative variations of household items, such as vacuum cleaners, air purifiers and hand dryers. The company has made its creative process public. Here we summarize the six steps followed by the company:
Specify: The creative process starts with identifying a problem or need, like unhygienic hand-dryers or inefficient vacuum cleaners. A document is built, and key criteria are defined: aesthetics, cost, customer, environment, safety, size, function, and materials. This specification serves as the foundation for the entire design process.
Plan: A plan (with tight schedules) is built to accommodate the iterative nature of the process, which involves prototyping, testing, and improvements. Engineers work in teams, brainstorm solutions, and sketch ideas to plan part layouts and aesthetics.
Design: Design is an iterative process, and perfection rarely occurs on the first try. Engineers collaborate, brainstorm, and sketch rough ideas to communicate complex concepts and plan layouts.
Build: Prototyping is a crucial step, starting with crude 3D models often made from cardboard for quick assessment. Engineers then use Computer-Aided Design (CAD) to test calculations and 3D-print parts. These components are assembled with motors and electronics to create functional machines.
Test: Testing is pivotal, involving prototypes pushed to their limits, even to the point of destruction. The aim is to ensure the machine meets design specifications and can withstand real-world use. After testing, engineers return to the design phase, iterating to improve the product.
Analyze: After iterative testing produces confidence in the design, the product advances to manufacturing. The first run of machines, Engineering Build 1 (EB1), undergoes extensive testing to ensure materials and molding meet design specs and last for the machine’s expected lifetime. Manufacturing challenges are embraced as opportunities to enhance the product.
